There is no alternative to heavy duty aluminum foil unless you go to rigid molds using alginate or plaster of Paris (and the latter very carefully if directly on skin) What is wrong with foil that you can't just go buy it?

Hey there, As a paper mache artist, I'm biased, but I think that would be the best medium, or a variation on the medium Here's one I call cloth mache First, use some thin wire mesh (from Home Depot) to push onto your face to make an impression that fits to your faceIf you can't get that, just use aluminum foil Use three or four layers, then push it onto your faceThen get an old bed sheet and tear it into strips first, then use scissors to cut into cloth rectanglesDip these pieces into Elmer's glue until they are soakedSqueeze them out and lay them on top of the mold you made of your face Don't worry about edgesLet dry overnight, then use scissors to trim around the faceCut holes for eyes and nostrilsThen paint (any water based paint will work)Now, having said all that, the high end way of doing this is to get some casting material (like they use if you break your arm)Put vasoline on your face or foil like I said beforeHave someone put the material on your face and dry with a hair dryerMake sure you have holes to breathe though! Then paintLike I said, this is much more high end and requires two people Still, thought I'd mention itGood luck!

Mainly depends on the thickness of the aluminum foil with adhesive. High temperature tape and fiberglass tape, 200 degrees high temperature can withstand.

aluminum is difficult to solder to, and requires special flux and procedures. Melting point would be well above the char point of any plastic used for the substrate. Or, in other words, if the aluminum gets hot enough to melt, you are doing something wrong. It should not even get warm. IF the thickness is the same, aluminum is a little more conductive than brass, not enough to matter, Copper is a lot better. any are good enough for PC work. Resistivities are listed below for some metals.
